Why Caps Are Different

Unlike flat garments, caps have a curved surface that causes unique problems:

Structured vs Unstructured Caps

Structured caps (like snapbacks and fitted caps) have a stiff foam front. They hold their shape and can handle higher stitch counts. Use a cap frame and set your machine's cap attachment properly.

Unstructured caps (like dad hats) are softer and more prone to distortion. Use lower stitch density and ensure proper hooping tension. These are more forgiving with design size but need careful underlay.

Critical Digitizing Settings for Caps

Stitch Direction

Always run main fill stitches horizontally (left to right) on cap fronts. Vertical stitches on a curved surface create visible ridging and poor appearance. Column stitches for letters should run perpendicular to the reading direction.

Underlay

Use edge walk + zigzag underlay for cap embroidery. The underlay stabilizes the fabric before the top stitching runs. For thick cap fronts, add an extra layer of underlay to prevent the design from sinking into the foam.
